Experimental and Numerical Analysis of an Active Pre-Chamber Engine Fuelled with Natural Gas

Increasingly stringent pollutant and CO2 emission standards require the car manufacturers to investigate innovative solutions to further improve the fuel economy and environmental impact of their fleets. Nowadays, NOx emissions standards are stringent for spark-ignition (SI) internal combustion engines (ICEs) and many techniques are investigated to limit these emissions. Among these, an extremely lean combustion has a large potential to simultaneously reduce the NOx raw emissions and the fuel consumption of SI ICEs. Engines with pre-chamber ignition system are promising solutions for realizing a high air-fuel ratio which is both ignitable and with an adequate combustion speed. In this work, the combustion characteristics of an active pre-chamber system are experimentally investigated using a single-cylinder research engine. The engine under exam is a large bore heavy-duty unit with an active pre-chamber fuelled with compressed natural gas.

Experimental and Numerical Analyses of Liquid and Spray Penetration under Heavy-Duty Diesel Engine Conditions

The modeling of fuel sprays under well-characterized conditions relevant for heavy-duty Diesel engine applications, allows for detailed analyses of individual phenomena aimed at improving emission formation and fuel consumption. However, the complexity of a reacting fuel spray under heavy-duty conditions currently prohibits direct simulation. Using a systematic approach, we extrapolate available spray models to the desired conditions without inclusion of chemical reactions. For validation, experimental techniques are utilized to characterize inert sprays of n-dodecane in a high-pressure, high-temperature (900 K) constant volume vessel with full optical access. The liquid fuel spray is studied using high-speed diffused back-illumination for conditions with different densities (22.8 and 40 kg/m3) and injection pressures (150, 80 and 160 MPa), using a 0.205-mm orifice diameter nozzle.

Experimental Validation of Combustion Models for Diesel Engines Based on Tabulated Kinetics in a Wide Range of Operating Conditions

Computational fluid dynamics represents a useful tool to support the design and development of Heavy Duty Engines, making possible to test the effects of injection strategies and combustion chamber design for a wide range of operating conditions. Predictive models are required to ensure accurate estimations of heat release and the main pollutant emissions within a limited amount of time. For this reason, both detailed chemistry and turbulence chemistry interaction need to be included. In this work, the authors intend to apply combustion models based on tabulated kinetics for the prediction of Diesel combustion in Heavy Duty Engines. Four different approaches were considered: well-mixed model, presumed PDF, representative interactive flamelets and flamelet progress variable. Tabulated kinetics was also used for the estimation of NOx emissions.

Experimental Characterization of High-Pressure Impinging Sprays for CFD Modeling of GDI Engines

Today, Direct-Injection systems are widely used on Spark-Ignition engines in combination with turbo-charging to reduce the fuel-consumption and the knock risks. In particular, the spread of Gasoline Direct Injection (GDI) systems is mainly related to the use of new generations of multi-hole, high-pressure injectors whose characteristics are quite different with respect to the hollow-cone, low-pressure injectors adopted in the last decade. This paper presents the results of an experimental campaign conducted on the spray produced by a GDI six-holes injector into a constant volume vessel with optical access. The vessel was filled with air at atmospheric pressure. Different operating conditions were considered for an injection pressure ranging from 3 to 20 MPa. For each operating condition, spray images were acquired by a CCD camera and then post processed to evaluate the spray penetration and cone angles.

Evolution of the Ride Comfort of Alfa Romeo Cars since 1955 until 2005

The ride comfort of three Alfa Romeo cars, namely Giulietta (1955), Alfetta (1972) and 159 (2005) has been assessed both objectively and subjectively. The three cars belong to the same market segment. The aim is to let young engineers or graduate students understand how technology has evolved and eventually learn a lesson from the assessed trend. A number of cleats have been fixed at the ground and the three cars have traversed such uneven surface. The objective assessment of the ride comfort has been performed by means of accelerometers fixed at the seat rails, additionally a special dummy developed at Politecnico di Milano has been employed. The subjective assessment has been performed by a panel of passengers. The match between objective and subjective ratings is very good. Simple mathematical models have been employed to establish a (successful) comparison between experimental and computational results. The ride comfort differs substantially among the cars.

Evaluation of Virtual NOx Sensor Models for Off Road Heavy Duty Diesel Engines

NOx and PM are the critical emissions to meet the legislation limits for diesel engines. Often a value for these emissions is needed online for on-board diagnostics, engine control, exhaust aftertreatment control, model-based controller design or model-in-the-loop simulations. Besides the obvious method of measuring these emissions, a sensible alternative is to estimate them with virtual sensors. A lot of literature can be found presenting different modeling approaches for NOx emissions. Some are very close to the physics and the chemical reactions taking place inside the combustion chamber, others are only given by adapting general functions to measurement data. Hence, generally speaking, there is not a certain method which is seen as the solution for modeling emissions. Finding the best model approach is not straightforward and depends on the model application, the available measurement channels and the available data set for calibration.

Electric Motor for Brakes – Optimal Design

A multi-objective optimal design of a brushless DC electric motor for a brake system application is presented. Fifteen design variables are considered for the definition of the stator and rotor geometry, pole pieces and permanent magnets included. Target performance indices (peak torque, efficiency, rotor mass and inertia) are defined together with design constraints that refer to components stress levels and temperature thresholds, not to be surpassed after heavy duty cycles. The mathematical models used for optimization refer to electromagnetic field and related currents computation, to thermo-fluid dynamic simulation, to local stress and vibration assessment. An Artificial Neural Network model, trained with an iterative procedure, is employed for global approximation purposes. This allows to reduce the number of simulation runs needed to find the optimal configurations. Some of the Pareto-optimal solutions resulting from the optimal design process are analysed.

Effects of Turbulence Modulation Addition in OpenFOAM® Toolkit on High Pressure Fuel Sprays

The OpenFOAM® CFD methodology is nowadays employed for simulation in internal combustion engines and a lot of work has been done for an appropriate description of all complex phenomena. At the moment in the RANS turbulence models available in the OpenFOAM® toolbox the turbulence modulation is not yet included, and the present work analyzes the predictive capabilities of the code in simulating high injection pressure fuel sprays after modeling the influence of the dispersed phase on the turbulence structure. Different experiments were employed for the validation. At first, non-evaporating diesel spray was considered in a constant volume and quiescent vessel. The validation was performed via the available experimental spray evolution in terms of penetrations and spatial/temporal fuel distributions. Then the Sandia combustion chamber was chosen for diesel spray simulation in non-reacting conditions.

Effects of In-Cylinder Flow Structures on Soot Formation and Oxidation in a Swirl-Supported Light-Duty Diesel Engine

In this paper, computation fluid dynamics (CFD) simulations are performed to describe the effect of in-cylinder flow structures on the formation and oxidation of soot in a swirl-supported light-duty diesel engine. The focus of the paper is on the effect of swirl motion and injection pressure on late cycle soot oxidation. The structure of the flow at different swirl numbers is studied to investigate the effect of varying swirl number on the coherent flow structures. These coherent flow structures are studied to understand the mechanism that leads to efficient soot oxidation in late cycle. Effect of varying injection pressure at different swirl numbers and the interaction between spray and swirl motions are discussed. The complexity of diesel combustion, especially when soot and other emissions are of interest, requires using a detailed chemical mechanism to have a correct estimation of temperature and species distribution.

Effect of Spray-Wall Interaction on Air Entrainment in a Transient Diesel Spray

The influence of spray-wall interaction on air entrainment in an unsteady non-evaporating diesel spray was studied using laser Doppler anemometry. The spray was injected into confined quiescent air at ambient pressure and temperature and made to impact on a flat wall. The air velocity component normal to a cylindrical surface surrounding the spray was measured during the entire injection period, allowing to evaluate the time history of the entrained air mass flow rate. The influence of wall distance and spray impingement angle on air entrainment characteristics has been investigated and the results indicate that the presence of a wall increases the entrained mass flow rate in the region close to the surface, during the main injection period. Normal impingement appears to produce stronger effects than oblique incidence at 30 and 45 deg. A qualitative explanation of the results is also proposed, based on the drop-gas momentum exchange mechanism.

Turbocharging is playing today a fundamental role not only to improve automotive engine performance, but also to reduce fuel consumption and exhaust emissions for both Spark Ignition and Diesel engines. Dedicated experimental investigations on turbochargers are therefore necessary to assess a better understanding of its performance. The availability of experimental information on turbocharger steady flow performance is an essential requirement to optimize the engine-turbocharger matching, which is usually achieved by means of simulation models. This aspect is even more important when referred to the turbine efficiency, since its swallowing capacity can be accurately evaluated through the measurement of mass flow rate, inlet temperature and pressure ratio across the machine.

Development of a CFD Approach to Model Fuel-Air Mixing in Gasoline Direct-Injection Engines

Direct-injection represents a consolidated technology to increase performance and efficiency in spark-ignition engines. It reduces the knock tendency and makes engine downsizing possible through the use of turbocharging. Better control of CO and HC emissions at cold-start is also ensured since there is no wall-impingement in the intake port. However, to take advantages of all the theoretical benefits derived from GDI technology, detailed investigations of both fuel-air mixing and combustion processes are necessary to extend the stratified charge operations in the engine map and to reduce soot emissions, that are now severely regulated by emission standards. In this work, the authors developed a CFD methodology to investigate and optimize the fuel-air mixing process in direct-injection, spark-ignition engines. The Eulerian-Lagrangian approach is used to model the evolution of the fuel spray emerging from a multi-hole injector.

Development of Fully-Automatic Parallel Algorithms for Mesh Handling in the OpenFOAM®-2.2.x Technology

The current development to set up an automatic procedure for automatic mesh generation and automatic mesh motion for internal combustion engine simulation in OpenFOAM®-2.2.x is here described. In order to automatically generate high-quality meshes of cylinder geometries, some technical issues need to be addressed: 1) automatic mesh generation should be able to control anisotropy and directionality of the grid; 2) during piston and valve motion, cells and faces must be introduced and removed without varying the overall area and volume of the cells, to avoid conservation errors. In particular, interpolation between discrete fields is frequent in computational physics: the use of adaptive and non-conformal meshes necessitates the interpolation of fields between different mesh regions. Interpolation problems also arise in areas such as model coupling, model initialization and visualisation.

Development and Application of a Quasi-3D Model for the Simulation of Radial Compressors of Turbochargers for Internal Combustion Engines

In this work the 3Dcell method, a quasi3D approach developed by the Internal Combustion Engine Group at Politecnico di Milano, has been extended and applied to the fluid dynamic simulation of turbocharging devices for internal combustion engines, focusing on the compressor side. The 3Dcell is based on a pseudo-staggered leapfrog method applied to the governing equation of a 1D problem arbitrarily oriented in space. The system of equations is solved referring to the relative system in the rotating zone, whereas the absolute reference system has been used elsewhere. The vaneless diffuser has been modelled resorting to the conservation of the angular momentum of the flow stream in the tangential direction, combined with the solution of the momentum equation in the radial direction.

Design of Catalytic Devices by Means of Genetic Algorithm: Comparison Between Open-Cell Foam and Honeycomb Type Substrates

Metallic foams or sponges are materials with a cell structure suitable for many industrial applications, such as reformers, heat catalytic converters, etc. The success of these materials is due to the combination of various characteristics such as mechanical strength, low density, high specific surface, good thermal exchange properties, low flow resistance and sound absorption. Different materials and manufacturing processes produce different type of structure and properties for various applications. In this work a genetic algorithm has been developed and applied to support the design of catalytic devices. In particular, two substrates were considered, namely the traditional honeycomb and an alternative open-cell foam type. CFD simulations of pressure losses and literature based correlations for the heat and mass transfer were used to support the genetic algorithm in finding the best compromise between flow resistance and pollutant abatement.

Design and Evaluation of the ELEVATE Two-stroke Automotive Engine

ELEVATE (European Low Emission V4 Automotive Two-stroke Engine) was a research project part funded by the European Commission to design and develop a compact and efficient gasoline two-stroke automotive engine. Five partners were involved in the project, IFP (Institut Français Du Pétrole) who were the project leaders, Lotus, Opcon (Autorotor and SEM), Politecnico di Milano and Queen's University Belfast. The general project targets were to achieve Euro 3 emissions compliance without DeNOx catalisation, and a power output of 120 kW at 5000 rev/min with maximum torque of 250 Nm at 2000 rev/min. Specific targets were a 15% reduction in fuel consumption compared to its four-stroke counterpart and a size and weight advantage over the four-stroke diesel with significant reduction in particulate and NOx emissions. This paper describes the design philosophy of the engine as well as the application of the various partner technologies used.

Cyber Tyre: A Novel Sensor to Improve Vehicle's Safety

Tires will be protagonists in the new European regulations for safety and fuel economy: in 2012 a tire pressure monitoring system will be mandatory for all new vehicles, enabling as natural consequence the development of the so called “intelligent tire”, able to capture all the relevant information of the contact between the road surface and the rubber, a starting point for new functions development to improve safety and reduce fuel consumption of all vehicles. A description of the methodologies that can be used to extract features from the tires, based on the experience of the development of Cyber Tyre, a high performance sensorized tire, is included in this work; comparison with the same information gained thorough ordinary sensors are provided too. The paper also presents some interesting examples of how data, coming from Cyber Tyres, can be exploited to improve the safety margins of a vehicle, preventing the critical operating condition represented by hydroplaning.

Computational Modeling of Diesel Spray Combustion with Multiple Injections

Multiple injection strategies are commonly used in conventional Diesel engines due to the flexibility for optimizing heat-release timing with a consequent improvement in fuel economy and engine-out emissions. This is also desirable in low-temperature combustion (LTC) engines since it offers the potential to reduce unburned hydrocarbon and CO emissions. To better utilize these benefits and find optimal calibrations of split injection strategies, it is imperative that the fundamental processes of multiple injection combustion are understood and computational fluid dynamics models accurately describe the flow dynamics and combustion characteristics between different injection events. To this end, this work is dedicated to the identification of suitable methodologies to predict the multiple injection combustion process.

Computational Chemistry Consortium: Surrogate Fuel Mechanism Development, Pollutants Sub-Mechanisms and Components Library

The Computational Chemistry Consortium (C3) is dedicated to leading the advancement of combustion and emissions modeling. The C3 cluster combines the expertise of different groups involved in combustion research aiming to refine existing chemistry models and to develop more efficient tools for the generation of surrogate and multi-fuel mechanisms, and suitable mechanisms for CFD applications. In addition to the development of more accurate kinetic models for different components of interest in real fuel surrogates and for pollutants formation (NOx, PAH, soot), the core activity of C3 is to develop a tool capable of merging high-fidelity kinetics from different partners, resulting in a high-fidelity model for a specific application. A core mechanism forms the basis of a gasoline surrogate model containing larger components including n-heptane, iso-octane, n-dodecane, toluene and other larger hydrocarbons.

Combustion Modeling in a Heavy-Duty Engine Operating with DME Using Detailed Kinetics and Turbulence Chemistry Interaction

Dimethyl ether (DME) represents a promising fuel for heavy-duty engines thanks to its high cetane number, volatility, absence of aromatics, reduced tank-to-wheel CO2 emissions compared to Diesel fuel and the possibility to be produced from renewable energy sources. However, optimization of compression-ignition engines fueled with DME requires suitable computational tools to design dedicated injection and combustion systems: reduced injection pressures and increased nozzle diameters are expected compared to conventional Diesel engines, which influences both the air-fuel mixing and the combustion process. This work intends to evaluate the validity of two different combustion models for the prediction of performance and pollutant emissions in compression-ignition engines operating with DME. The first one is the Representative Interactive Flamelet while the second is the Approximated Diffusive Flamelet.
